If you sell merch, the package is the first thing your fans touch. A crushed box or a wrinkled tee in a bag that is too big can undo all the work you put into the design. The good news: getting packaging right is mostly about a few simple decisions.

Here is a practical guide to packaging merch so it arrives safely, looks great and does not cost more to ship than it needs to.

 1. Poly Mailer or Box? Match the Package to the Product

Not every product needs a box.

Product

Best Package

Why

T-shirts, hoodies, socks

Poly mailer or slim mailer box

Soft goods do not crush; a box adds a premium feel

Mugs, bottles, candles

Corrugated box with inserts

Glass and ceramic need cushioning on every side

Posters and prints

Rigid tube or flat board mailer

Prevents bends and creases

Stickers, pins, small items

Rigid envelope or small mailer box

Keeps them flat and protected

Bundles and limited drops

Printed mailer box

Turns the delivery into an unboxing moment

Rule of thumb: soft goods can travel in mailers; anything breakable, heavy or collectible deserves a box.

 2. Know What "Cardboard" You Are Getting

"Cardboard" covers two very different materials:

Paperboard: a single thick sheet used for retail cartons. It looks great but is not built for shipping heavy items.

Corrugated board: a wavy fluted layer between two liners. This is what shipping and mailer boxes are made of.

For merch mailer boxes, E-flute corrugated is the usual choice. It is only about 1.6 mm thick, so it folds into neat, printable boxes while still protecting the contents. For heavier shipments, a single-wall 32 ECT corrugated box is the common standard and is typically used for packages up to about 65 lb (Parcelpath).

 3. Right-Size the Package (It Saves Real Money)

Carriers do not just charge by weight. They charge by dimensional (DIM) weight when a package is big for its weight:

DIM weight = length × width × height (in inches) ÷ 139

UPS and FedEx use 139, and since July 12, 2026, USPS uses the same 139 divisor for packages over one cubic foot (DCL Logistics).

Example: an 18 × 14 × 10 inch box is billed as about 19 lb, even if your hoodie inside weighs 2 lb. A snug mailer that fits the folded hoodie ships for far less and protects it better, because nothing slides around inside.

Tips for right-sizing:

Fold apparel the same way every time and measure the folded size.

Choose a box or mailer with only a small amount of extra room.

Keep inserts thin: a printed card or tissue sheet is enough for soft goods.

 4. Protect Fragile Merch Properly

Mugs, glass bottles and candles are where most damage claims come from.

Wrap each item in paper or a fitted insert.

Leave space for cushioning on all six sides of the box.

Use dividers if you ship more than one fragile item in the same box.

Do the shake test: close the box and shake it. If you hear or feel movement, add more cushioning.

Drop-test a sample from waist height before you ship a whole drop.

 5. Make the Unboxing Feel Like Your Brand

You do not need an expensive custom box to create a great unboxing. Small touches go a long way:

Printed inside the lid: a short thank-you message or your logo.

Tissue paper and a sticker seal: cheap, fast and very shareable.

A thank-you card: add a discount code or a link to your next drop.

Free stickers: fans love them, and they spread your brand.

Consistent colors: match the packaging to your merch design.

If you want a fully branded experience for bundles or limited editions, custom mailer boxes printed with your artwork turn every delivery into content fans want to post.

 6. Packaging for Apparel Drops

Apparel is the core of most creator stores, so it is worth getting right:

Fold tees and hoodies neatly, logo-side up, so the first thing fans see is the design.

Use a mailer box for premium tees, bundles or VIP tiers, and poly mailers for everyday orders.

Slim boxes made for clothing, such as printed t-shirt boxes, keep shirts flat and wrinkle-free and stack neatly in storage.

 7. Think About Sustainability

Fans increasingly care about what happens to the packaging after they open it.

Choose paper-based packaging where you can. In the US, 96.5% of corrugated boxes were recycled in 2018 (EPA).

Use kraft board for a natural look that also hides scuffs from shipping.

Skip plastic void fill and use paper instead.

Right-size every box: less empty space means less material and lower shipping costs.

You can compare kraft, white and corrugated cardboard packaging options to see which fits your brand.

 Quick Merch Packaging Checklist

[ ] Choose mailer vs box for each product type

[ ] Use E-flute mailers for branded boxes; 32 ECT for heavier shipments

[ ] Measure folded apparel and right-size the package

[ ] Cushion fragile items on all six sides

[ ] Add one or two branded touches (card, sticker, tissue)

[ ] Test a sample shipment before a big drop

Good packaging does not have to be complicated. Pick the right format for each product, right-size it, protect anything fragile and add a small branded touch. Your fans will notice, and so will your shipping bill.
